OK, so I heard back from Canon Factory Service and they are taking care of this under warranty! Should have the cam back in a few days and I'm sure all will be right as CFS usually takes care of...

Thanks for the tips David. The shoot went well. 700 clips and I was able to build one master key templet in Keylight and it was sufficient on all clips with very minimal tweaking from clip to clip....
