We have tried a few thing but i am no good with p/pro

Capture the footage into your Mac using the HDV capture. Or if you are shooting 24p use what ever method you have been using to capture.

Drag the footage onto a standard DV PAL timeline. It should automatically letterbox. If you need full screen you'll have to zoom in and move the framing if needed. Render and print to DV or DVCam tape. He can then capture the footage as needed from tape just like he did with the tele-cine of the 16mm footage. Quality should be good.

Third party video boards might provide a better down-res of the HDV footage. Someone else will have to testify to that.

Switch the 101 to DV not HDV for "Print to Tape" for this particular job. It should respond like a normal DV VTR at this point with Final Cut. I am assuming that's what you are using with your Mac. I have never attemped to print back to my camera so I can't pretend any experience with this particular operation with this model. I have printed DV to the JVC HDV deck and that worked perfectly.
