there is no way I would charge more for blu-ray, if anything I would charge more for DVD as I would prefer people watch our work in glorious HD. A DVD is around 30p...

We offer 3 copies and they can be DVD, Blu-Ray or USB. We don't say "It will cost this much for this and that much for that" It just makes things complicated.

The Flashbay ones we ordered here in the UK came direct from china or hong kong. Somewhere not in the UK :)

Use exFAT. More universal than NTFS.
Your right in that the file system needs changing. FAT32 which most drives come as will only handle files upto 4GB. NTFS will work but isn't great for flash...

If the video doesn't play in VLC then the chances are its borked. Are you getting a specific error? Anything about missing atoms?
Another alternative might be to see if you can get the files back...

They can fail but it's rare. Our Kingston cards come with a lifetime warranty. All new cards get recorded onto until they are full to test. We then do this once a year and replace after 3 years.

The problem you have is the device it plays on needs to then be able to play those menus. Macromedia may work on a PC with shockwave or flash installed but not on a TV.
